I did my own efuel system with regulated return and I’ve had two Bosch 044 pumps fail within a year and a half. The first one after further research was a knock off, but the second one that recently failed is a genuine Bosch 044 pump. I’m not understanding why they are failing. I have a sump in my rear tank which is a f26e 38 gal tank. Which feeds to my prefilter which is a wix 33405 (14 micron) thru my pump and then thru my post filter which is a wix 33528 (2 micron). I don’t know if my prefilter is to small of micron causing the pump to work to hard to pull the fuel thru the prefilter or what. I know fuel pumps are better at pushing than pulling. Any input or thoughts would be appreciated. Thanks, Jeff

I had the fuga efuel kit with the same prefilter. Ran it for a few years until I sold it. No issues with whatever brand pump he sends.
Are you watching fuel pressure?

So how is it failing? Have you by chance taken it apart?

With any pump, if it has to work hard to suck the fuel it can result in cavitation inside the pump. That is where on the sucking side right before the impellers the pressure drops so much that microscopic bubbles form in the fluid (due to the very low pressure) and then collapse in on themselves. This will result in damage in the form of pitting on the impeller blades which can eventually cause the impeller that spins at 7,000rpm to come apart.

Perhaps with a pump as powerful as this one it may be experiencing cavitation due to the resistance of the prefilter. Just a thought.

Where is it mounted?

Nothing sticks out to me.
I would run a gauge for fuel pressure and go from there. Even though you set it to 68. It could be sticking.

What gauge wires and fuse amperage are you using. Low voltage (electrical cancer) is detrimental to electric motors. Always check the voltage at the motor terminals when it's running under a load.

My Bosch has been running three years now. I have a 35 micron Cat water separator extended service prefilter and a 2 micron Cat extended service post filter. 60 gallon DIY custom tank, 6 gallon DIY custom sump and 3/8" lines.

Good luck

Note: Cat filter's micron rating is absolute, not average like most other filter brands.

My guess would be that the 14 micron prefilter is too restrictive and it is cavitating especially at low ambient temperatures. I have seen many people and some mfr recommendations to use 30-35 micron filters with no problem. You have a recirculating system as I understand it so the pump should not be overheating.
