My 03 F-350 King Ranch 6.0 is on it's 5 turbo in just a little over a year. Ford finally replaced the oil cooler line to the turbo on the last round. The third turbo took out the intercooler also. I am out of Ford's 5 year warranty with only 68K on the truck. I drive it like it is going to break, in other words, very gently. The parts warranty has taken care of it so far. (thankfully) Hearing about EGR Valves, headgaskets, headbolts, mercy, just waiting for the other shoe to drop! I just had a 4" exhaust put on and gauges (Boost & Pyrometer) so that I could see when I am about to blow another hose off the turbo or intercooler which has happen 3 of the last 4 times I drove through the Ozarks, pulling a 12,000 pound 5th wheel camper. Cannot afford to trade, just want to make a permanent fix! Am looking at ATS turbo systems with EGR bypass kit. What do you all think?

Wow, sounds like you have had an ordeal. Your intercooler boots are probably soaked with oil and you might consider changing them out. You might try these guys (LINK). Oh and while you're at it, do the CCV mod, so that you eliminate the oil getting into the intercooler and soaking your boots.

The stock turbo should be OK-sounds more to me like you have an oil feed problem; like the oil isn't making it into the turbo. I'm surprised that the tech hasn't looked into that a bit more. Good luck and keep us posted.

Thanks for the reply. I'm kind of new at this, so what is the CCV mod? Also, a bit more info, the Ford tech, checked for fuel in the oil, and it was ok. It has been running great until today, when I crowded the accl pedal, it did not want to down shift as it usually does, and the pyrometer was up to 1200 in a flash. Boost was about 12 psi. I floored it and forced a downship and the boost jumped to 22. It just felt doggy. My A/C is now running warm and cold also, don't know if it's electrical or what. Appreciate any comments. Thanks.

jimbo, my 04 had the same issue, when I was pulling my trailer up hills, the boot right off the compressor housing would blow off. Took it to ford and they put a new boot, new clamps, and just this weekend I blew the 1 side out of my intercooler. I feel your pain.

That is one reason I am looking at the ATS turbo, it does not recirculate exhaust gases in the turbo and according to their tech rep. the variable vains should not lock up, causing excess pressure, blowing off the hoses, and in your case now the intercooler. I hope you are still under warranty! There must be a fix beside dropping in a cummins, like I saw in another truck.

no warranty, after intercooler,,, no $$$$. but like I explained to the wife the factory replacement will just do the same thing,, so why not upgrade while I have to. Would the EGR blockoff help some of this?

Egr block off will help from flash boiling your coolent, also if you have a 05 to 07 the scoop in the up pipe needs taken out that will give you better exhaust flow to your turbo. Also head studs should be a priority for the 6.0. I have never had any problems w/my ic boots coming off stock or w/ my banks ic. I did read once about putting a little hair spray on the inside of them to make them sticky so they stay on better.

I wuuld go w/ the industrial 6280 turbo, this is a great turbo for the 6.0. fast spool up, streetable and able to tow w/ it. Cheaper than the ATS turbos and in my eyes better. W/ either the aurora or the industrial you will need custom tunes for your truck. That way it don't think it has the vgt on it. These retail @ $3100 You want the complete package go w/ there 90 hp injectors reatail @ $315 Each. You do this w/ a custom tune from eric, and you will have a badd A$$%%%#$ Truck. Also I think that you will be alright w/ the stock IC. I run a banks on my 04 but you shouldn't have any probs w/ your stock one.
