About 10K on ball joints, when I had them out the axles seemed to be perfect.

IIRC, it uses a vacuum seal to lock and unlock the hubs correct? How exactly does this system work?

i am having the same noise/problem with my 2002 F250 with 122,000 miles on it .. i removed hubs and checked bearings they were good..

when i am in 2 wheel drive with hubs free the truck makes a grinding noise and sounds like a bearing is going out..replaced front brake rotors and pads..what could the noise be coming from??

Yeah it's mostlikely the needle bearings.. You need to remove the tlentire hub assembly to check them... When the truck is in 2wd the axle rides against them when it's in 4wd they move with the axle so the noise stops..
