Another 4wd Thread

I did some searching and can't seem to find the answer. I'm having a problem with my 4wd not engaging. When I turn the ESOF knob I can hear the t-case solenoid switch and get a 4wd light on the dash. I get no output to the front axle though and manually turning the hubs does the same thing. This has been a problem a few times where I have a 4wd light and hubs manually locked but can't get any power to the ground and had to work the truck hard to get unstuck a few times. The last time, suddenly I heard a pop/bang and then got power to the front axle.

Just replaced the unit bearing and o-rings and while doing that I replaced the bottom vacuum line to the unit bearing. Today I replaced the vacuum pump with a reman unit from Oreillys. The hubs were disassembled and greased about 9 months ago and were working (sort of) before the unit bearing replacement.

When you engage the ESOF switch and get a light, is that a verification that the t-case is in fact engaging power to the front drive shaft? Or can I be getting a good connection but the shift motor isn't really doing anything? Could it be the relays or something else entirely?

You have any vacuum leaks does your A/C controls work?

I had at least one which is why I replaced the vacuum pump. Was raining yesterday so I didn't have time to troubleshoot any more leaks. I did inspect my hoses when I redid my ball joints and bearings.
