Don't know if you got a solution yet, but read in another forum someone had a similar noise and it was the blend door actuator that the gear had stripped out on. Replaced the assembly and noise went away.

Does this door control temp settings??? If so thats whats wrong with mine...

The context of the post it was listed in was complaining of the A/C not getting cold on the passenger side of the vehicle. Are you still under warranty? If so they should be able to get you fixed up. Don't know what something like that would cost out of pocket.

Ok this sounds right to me now as well. Two weeks ago I started hearing this noise and now the air inlet temp is colder on the passanger side than the driver side even with the dual zone set at the same temp. So my question is can I just buy this part from the internet for an easy replacement? I'm still under warranty but would prefer not to take off my Spartan setup. Looks like you just remove one bolt and disconnect a plug and your off and running.

just called Ford and they said part was $27. I hope they have the right one on order. Should know more and hopefully its easy to change out.
