I have a 2004 F250, 6.0L, I pulled the turbo to replace a leaking EGR hose. Once it reassemble everything I fired it up and had noticeable air leak. I checked all the obvious areas, hoses, clamps, ect. If I remove the small wire going to the VGT Solenoid it stops. When I plug it back in, its starts blowing out the blow off or the back side of the VGT. I pulled the VGT, looks good, and it worked fine before I pulled the turbo. Could it be a bad solenoid on the VGT?

There is no blow off. I'd guess your y-pipe connection isn't seated properly. If it's not right before you put the clamp on it it won't be right afterwards. The clamp just holds it together, it will not pull it together.

Yes to your proposed method. You may even consider loosening the connections between the y-pipe/up-pipe and manifolds before the turbo connection. It's that important. ...and sometimes that tricky.

What I normally do is spray both seating flanges with penetrating fluid, clamp as well. get the turbo mounting bolts just started. A few threads. This gives the turbo a little movement. Have the clamp slid all the way back on the y pipe so the flange is not obstructed. Wiggle the turbo with left hand while applying pressure on the back of the y pipe with your right. You'll usually hear it kinda pop into place. Slide the clamp over and keep the pressure applied while you grab your air ratchet and tighten it down. You can tell by the gap between the ears of the clamp if it's properly seated. Should be a very small gap maybe .5" or less.

You can also try just loosening the clamp a couple turns, then give the flange area a good tap work an extension and hammer. This sometimes knocks the flange into place. Then tighten it. You'll know if it tightens further that you got it seated.

If they're being a real bugger, as mentioned, you can loosen the bolts at both exhaust manifolds to give the y pipe movement. Assuming your egr is deleted. Those bolts are usually pretty rusted tho. May wanna replace them while you're at it if you go this route. You'll wanna spray them with pen well in advance.

Hopefully the v band has not spread

I used some ratchet straps when I put my MBRP y-pipe on. I never had issue with the stock y-pipe the three or four times I had the turbo out, but the new y-pipe was a little more of a challenge. I could seat it fine, but it took both hands and I had no one else to put the clamp on. The straps held it in place for me to get the clamp on. You have to be strategic in where you put them though. I found the passenger side wheel well and the drivers side tow hook worked for me. :hehe:
