Guy I work with had a extra egr valve and plugged that one in and left the old one in the engine unplugged. He zip tied the plugged in one to the engine and has been getting 5-6 more miles to gallon. Will this work in the long run or is there future problems??

He's not getting 5-6 more miles to the gallon. I guess you could do that but I consider that to be kinda janky.

You can buy one, I believe Discount Power Parts has them. Or you can fab one up, or can install a steel freeze plug.

So if you get a block off plate (up pipe), what else is really needed to do away with the EGR problems? EGR systems are where I get confused on these trucks.

The block off plate is just a stamped piece of metal; you might just get a steel freeze plug for a few dollars.

DJ turns the EGR valve off in his tuning, so the exhaust gasses never get back into the intake, so all you would need is to block off the flow into the EGR cooler. That's where the block off plate or freeze plug come in to play. Some folks choose to remove the EGR cooler all together, which will prevent any failures with coolant flow from the oil cooler and through the EGR cooler. Sometimes they will clog up with casting sand from the block, which is why I have a bypass coolant filter kit on mine. Let us know if you still have questions.
