Bypassed EGR but intake manifold is still dirty

2005 Excursion 6.0 2x4 175,000 miles

Is there supposed to be a large amount of carbon build up in the intake mainifold after the EGR cooler has been bypassed (it has been plugged up)?

Did you remove the intake and clean out the carbon? It normally takes several trips in a hot tank, even then the intake will still have buildup. The only way to get it totally clean is to cut it open and port it. IE - if you had 175 k and just blocked your egr your still gonna have 175k worth of gunk in your intake.
