Been searching and diagnosing for weeks, but just can't figure this out. Sorry for the long post.
2005 with 238,000 miles. About 40000 miles ago it got new heads, oil cooler, stand pipes, turbo cleaned, updated drain tube, new up pipes, blue spring kit, 1 new injector (Ford reman) and an EGR valve cleaning. It also has studs and a Bullet Proof Diesel EGR cooler.
I also bought a new STC fitting, but found it had already been replaced. Can the new ones fail or leak?
I also replaced the fuel filters and changed the oil (Rotella Turbo Diesel 15w-40) about 6 weeks ago.
A couple months ago, I noticed boost never going higher than 20 PSI and truck seeming slow. I was also having random long cranks and a few no starts (or start and stall), but they were very infrequent. 2 days ago, I started it cold and pulled out of my drive and had no boost and no power. After a minute or two, the boost suddenly came back and all was good, except for that 20 PSI max thing. The same day after work, It failed to start after the first long crank, but started on the second attempt after a long crank. After getting through the parking lots and out on the street I realized I had no boost. After it warmed up to 140 (per the OBDLink app) The boost came back, then faltered for a few seconds, then went away again. I pulled over, shut it off and re-started and all was good, except for the 20 PSI max boost thing again. After getting home with no more drama, It was idling slightly rough. The following day I went to pull codes and found none. I started te OBDLink app and watched my FICM voltage and ICP numbers when I started it cold and all was good, with truck starting with authority immediately and voltage never going below 47.5.
I yanked the FICM thinking I would open it up and find burnt stuff, but it all looks great. It's an IH reman dated Jun 9, 2010. Was thinking I would have to reflow some solder joints or replace the power board, but??????
I plan to pop it back on and test the voltage at the FICM, then put it all back together and scratch my head. What's wrong? Can a clogged cat limit boost consistently? That doesn't explain the on-off boost behavior, though. That seems electrical in nature. Bad VGT solenoid or wiring? I can try a VGT relearn today.
